Note: In my Router I am using usbflash 256MB also.

Get a good tftp server program, do a copy flash tftp command from the router for each file that exists there, then do the reverse when you get the new flash installed. If you have enough free space on the usbflash you could of course copy everything there instead of over the network.
There's no real magic there.
