Once he goes overseas and tries to send email he always gets an error message of...

we have the outgoing server set to "My outgoing server (SMTP) requires authentication with "user same settings as incoming mail server.
But we still get the 550 relaying mail to mydomain.com.au is not allowed
Any ideas would be appreciated.
Ive offered webmail to the client, but they are unsatisfied with this option.

Looks okay on that part - would be interested to see the rest of the DNSBL's that you are checking against and also if the SPF could be blocking him based on his email address / IP address combination.
Your ISP should be able to advise you on that more.
I just implemented a country block list on my mail server - so far Brazil, China and Czech Republic are on my hit-list as they send me plenty of unwanted spam.
It looks like the internet connections that he is sending from abroad have port 25 blocked, which outgoing mail is typically send through.
You can get around this by adding an alternate SMTP port to your server and having him switch over to that, instead. Instructions for doing this can be found in our KB guide at:

That is always a distinct possibility - I should have thought of that one :-(
Run through the article and setup port 587 and then get your client to change the settings in Outlook Express to use port 587 and then he should be okay.

Have you thought about using HTTPs over RPC - then you can be anywhere in the world - you just need a working internet connection? This is assuming you have an Exchange 2003 / 2007 server to play with!

Fai ling that - it seems that your mail server is blocking authenticated access from outside of Australia. You could setup a VPN if you have a server so that he connects via VPN first, then this should resolve the problem.
Anyway - get him off Outlook Express if you can - it is seriously lacking in features.
