Perfect... I sort of was putting this together in my head but I couldnt quite seal it. Thanks a bunch! Do you use plesk? I'm going to post a question about high availability with plesk, ie maybe having some kind of failover with dns or at least moving the SQL / mail server parts to another machine....

Your right, the trick is to have a dedicated IP for each DNN installation.
com/Resour ces/Bloggs Diary/tabi d/ 604/Entr yID/4/Defa ult.aspx
1) Set your main DNN domain to use this IP.
2) Set this main domain to be the default domain for the the dedicated IP as well.
3) For each site that will be under this DNN installation, add a domain to plesk and configure the email if needed but do not configure the phisical storage. Set the same IP as the DNN installation.
you will be able to add new portals to DNN without a single IIS change
