HP 4100n Keeps saying to load plain paper

We have an HP 4100n networked printer that we just got supposedly refurbished. Everytime someone prints to it though, it keeps saying:

"Tray 1 Load
Plain Letter"

then I have to press the green "GO" button & it says:

"Use Plain
Exec Instead?"

then I have to press the green "GO" button again.

After that it will print. I've logged into it via IP to compare all the settings to one of our other 4100n's, but all the settings you can change are the same. There is one big difference though & I don't have a clue how to fix it. On the Paper Handling Menu of the one with the problems, it says:

TRAY 2 SIZE      EXEC

the one that works correctly, says LETTER instead of EXEC. Anyone have a flipping clue how to fix it so we don't have to press "GO" to print things?

tray 1 is the drop down feeder which we leave closed, we use the pull out feeder drawer tray 2

tray 1: size = *any, type = *any
tray 2: size = letter, type = *plain

configure device - printing - default paper size = *letter

system setup - tray behavior = use requested tray

None of this helps. There is no any type of paper to select, there is no System Setup - Tray Behaviour, & paper size is set for letter, but the tray is set in EXEC mode & not letter. I've tried swapping trays, but its something in the printer itself. I've logged in via IP to change the settings, & the EXEC for tray 2 is the only one that can not be changed!

Sounds like the tray has been locked to exec size.
Probably your best bet is to "restore factory settings" in the "resets" menu on the printer keyboard.
and then set it up from there.

Paper size is selected by the guides in the tray. Make sure the guides and the respective tabs on side of the tray are set to to letter paper. The tabs get set when you adjust the guides. One of them on the tray or the switches they activate on the printer could be bent or broken.

I've already restored the factory settings & that wasn't any use. Also I tried setting the paper sizes with the guides on the trays, but gave up & just swapped the tray around with one of our other printers to see if maybe this one was busted or something. That did not help either unfortunately.

I also took the original tray & used it in the other printer without any problems.

In that case, as joed says, one of the switches on the printer where the cassette is inserted is either broken, bent  or jammed.

On different model printer I actually had a switch go bad. Swapped the bad switch on the board with one it never used and solved the problem.

Do you mean the 3 switches on the inside under the metal levers? I see the board there, but I'm having a bit of trouble pulling it out so I can test the buttons.

I know how to release the board, I'm just having difficulties releasing the 4 connecteros with the wires. I most certainly don't want to pull on the wires as they look very easy to snap.

Figured out how to get that board out & it seems the middle button is out as I can't get an continuity. I'm gonna try to short that button so its always open & see if that does it.

There is more than one button and some of them will not be used if cdon't change paper size. Just swap the dead one with one that still works. That solved it for me. Or you could just solder a small wire across the contact points for a permanent letter setting.

That was a no go, I'm going to see if I can get a replacement RG5-2673 board which is the Feeder Controller

Update: I'm still trying to get another feeder card.

Replaced the feeder card & kept getting an error about the paper being empty. I ended up letting our repair guy take it & somehow the paper sensor became dirty.
