Outlook 2003 crash with "operation failed" when attempting to send message with PDF attachment

O/S Vista SP1, problem is intermittent happens 1 out of every 2 attempts. I noticed this is usually when there is a message typed in the subject line and mesage body, problem does not occurwhen sending blank message only with pdf attachment. Uninstall Adobe 8.013 install 9.1 reader still no change. Downgrade to version 7?

Hello revahi,

1. The Outlook folder where attachment opens may be full. Clear the files from Outlook cache folder OLKxx.  This folder is difficult to access. Here is a way to access the folder and files
http://www.outlook-tips.net/archives/2003/20030828.htm

In Vista, the Secure Temp folder is located at C:\Users\username\AppData\Local\Microsoft\Windows\Temporary Internet Files\Content.Outlook\xxxxxxxx

OR
Batch file to clean OLK folder

2. Antivirus may be checking the PDF attachment and slowing the sending process. Disable antivirus check of outgoing mail, and then test.

Hope this helps!

I've noticed this solution on the EE site before I posted my question but forgot to mention that this is something I've already tried.
FYI the PST file is located on a Windows 2003 server file share, I know there's plenty of disk space free but there may be a limitation due to Outlook or the desktop O/S.
I've since cleared the temp folder and OLK folder. Unfortunately the problem (although intermittent) is still there.
I haven't tried disabling the email checker of the Antvirus program (Symantec Total protection) yet I'll give this a try now.

I've since uninstalled the Anti Virus Package and reinstalled without the email scanner option installed.
The link  folder location for where Vista temporarily stores the Outlook cache doesn't exist. It goes as far as Temporary Interenet Files.
I will post another message once I've tested the situation with the pdf attachments either way.

Vista has an Outlook Secure Temp folder. Find it with this device

I've tried this solution previously maybe it doesn't work because the pst folder is stored offline on a file server. Would that mean that the folder is located on that file server as well?

PST id not supported via LAN.

Copy the PST to local computer and test if it will send PDF attachment.
