First check the integrity and to convert follow these steps below.

To scan and repair the .ost file

Close Outlook.
On the Start menu, click Run.
In the Open box, type
drive:\Program Files\Common Files\System\Mapi\LocaleID\scanost.exe

where LocaleID is the locale identifier (LCID) for your installation of Microsoft Office. For example, the LCID for English (United States) is 1033. For a list of LCIDs, see Microsoft Office Help.

Click OK.
Click either Scan all folders or Choose folder to scan. If you click Scan all folders, this may take several minutes.
Select the Repair errors check box.
Click Begin Scan.
Details of actions performed during the scan and repair are saved as a message in your Outlook Deleted Items folder with the subject "OST Integrity Check."

If the Offline Folder file cannot be repaired, you can disable it and create a new one.
On the Tools menu, click E-mail Accounts, click View or change existing e-mail accounts, and then click Next.
In the list, click Microsoft Exchange Server, and then click Change.
Click More Settings.
Click the Advanced tab, and then click Offline Folder File Settings.
Click Disable Offline Use.
In the File box, type the path to the file you want to use as the new .ost file. The default file name is outlook.ost. If this file name already exists, you are prompted for a new name.

The error does not go even when tried other methods mentioned

I have tried different kinds of OST to PST tools.

THe free ones and some of the commereical ones will not work if the OST file is corrupt or oversized.

The best one is Advanced Exchange Recovery at http://www.datanumen.com/aexr/ , but it is also the most expensive one!

A copy of a post I found within the above thread. Since you will make a backup copy of the original "un-converted" file you have no fear about destroying the "working"copy. You can experiment with working "copies".... so copy it multiple times if you have to. Before each attempt at a conversion/recovery, backup the original OST file somewhere safe.

Have successfully managed to convert an Outlook 2003 OST file to a PST file that can be read in Outlook 2002 or 2003. This is the method that worked for me:
1. Backup ost file(s)
2. Rename outlook.ost to outlook.pst
3. Use scanpst.exe from Outlook 2002 (in C:\Program Files\Common Files\System\Mapi\1033) to repair outlook.pst
(You can always copy scanpst.exe from an alternative installation, include MAPI32.DLL and GAPI32.DLL)
4. Rename outlook.pst back to outlook.ost
5. Run OST2PST which will then convert the file successfully to outlook.pst
6. Outlook can then open the outlook.pst file

This method has converted 2 files both of approx 400Mb.

This process essentially converts an Outlook 2003 file into a 2003 file and "repairs" it to get into a 2002 file. Then you run freeware OST2PST to get it converted an open the 2002 .PST file in Outlook 2003 which is backwards compatible.

I just want a freeware process that will safely convert outlook 2003 .OST files into .PST.
