Corrupted (0 byte) Attachments

Greetings,

We are experiencing an problem where email attachments are being sent as 0 byte files.

Our desktop machines run Windows 7 32bit with Outlook 2003, Sophos Endpoint Security and Control, and a raft of other business applications.

Our server is running Server 2008 R2, Exchange 2010 SP2 RU5 v2, and Mail Disclaimers (signature software).

Email Filtering/Antispam/Antivirus is handled on a seperate server by m86/Trustwave's Mail Marshal Suite.

The following scenario occurs with some (not all) users for some (not all) emails, but follows no particular pattern:

1. Create Email

User creates an email using Outlook 2003, they attach a file (Directly from Windows, Through a DMS, Through a third party application).
[Step="2" title="Review Email"]The user then reviews the email, doubleclicks on the attachment (PDF, Word 2003 Doc, Text File, Zip File) and it appears correct.[/step]

[Step="3" title="Send Email"]The email is then sent. The signature software writes an appropriate signature to the email, which is then queued in the MailMarshal system to determine if it can be sent, and is then sent.[/step]

[Step="4" title="Check Sent"]The user then normally files the email in an appropriate folder/matter from their sent items. At this point (in the sent items) the attachments may display as correct, or may be unopenable and have a displayed size of 4kb. Confirmation from the recipient (internal or external) is made that the attachment was not received in a readable format (0 bytes).[/step]

Extensive troubleshooting and research has been attempted already. We've tried to bypass as many potential points of failure as possible. Any assistance would be appreciated.

1) Attaching a document from the desktop does have the same problem, yes.
2) Because the error is relatively random and some of our addins are required for basic workflow to function, we haven't tried this. I shall log into a test machine and try this.
Yes, running in safemode solves the problem.
Doesn't help in the long-run however when all the addins running are required for business workflow.
